Maintenance Philosophy

Smart armor systems combine traditional ballistic protection with sensitive electronics, sensors, and communication systems. Both domains require maintenance, but the approaches differ fundamentally. Ballistic components need physical inspection and environmental protection. Electronic components need software management, calibration, and connector care. This schedule integrates both into a single maintenance framework.

Skipping maintenance does not save time. It accumulates technical debt that surfaces as equipment failure during operations, exactly when you need the system most.

Daily Checks (5 Minutes)

Perform at the start of every duty period:

  1. Power up the system and verify the boot sequence completes without errors
  2. Check battery level. Confirm at least 80% charge for a full shift, or swap to a charged battery
  3. Verify sensor status. The system diagnostic screen should show all sensors green/nominal
  4. Test communications. Send and receive a test message on the mesh network
  5. Visual inspection. Check for visible damage to sensor windows, antenna elements, and connector covers
  6. Confirm HUD display is clear and properly aligned (if equipped)

Weekly Servicing (20 Minutes)

Once per week, perform a more thorough inspection:

  • Clean sensor windows. Use the provided lens cloth and cleaning solution. Fingerprints, dust, and salt residue degrade optical and thermal sensor performance.
  • Inspect all connectors for corrosion, bent pins, or debris. Use compressed air to clean connector interfaces.
  • Check cable routing. Ensure no cables are pinched, abraded, or pulled taut by armor movement
  • Run the full diagnostic suite from the maintenance menu (not the abbreviated boot diagnostic)
  • Verify data storage. Confirm sufficient free space for a week's operation, archive or delete old data
  • Inspect ballistic panels per standard armor maintenance procedures (see Body Armor Care Guide)

Monthly Maintenance (45 Minutes)

  • Firmware version check. Compare installed version against the latest available from the manufacturer
  • Battery health assessment. Run the battery diagnostic cycle that measures actual capacity vs rated capacity. Replace batteries showing less than 80% of rated capacity.
  • Calibration verification. Run the built-in calibration check routine. If any sensor reports out-of-tolerance, perform full recalibration per the Sensor Calibration Procedures guide.
  • Carrier hardware inspection. Check all straps, buckles, Velcro, and mounting points
  • Environmental seal check. Verify all gaskets and seals on sensor housings are intact
  • Update threat libraries. If the system uses AI-based threat detection, ensure the model database is current

Quarterly Deep Maintenance (2 Hours)

  • Full system integration test. Run the comprehensive test sequence that exercises all sensors, communications, and alert systems simultaneously
  • Connector re-torque. Check all threaded connectors for proper torque. Vibration and thermal cycling can loosen connections over time.
  • Antenna inspection. Check antenna elements for physical damage or corrosion that could reduce RF performance
  • Power system test. Verify charging circuits, voltage regulation, and power distribution under load
  • Software log review. Examine error logs for recurring issues that may indicate developing hardware problems

Annual Overhaul (Factory Service)

Once per year, the system should be returned to the manufacturer or an authorized service center for:

  • Complete disassembly and inspection of all electronic modules
  • Battery replacement (mandatory, regardless of measured health)
  • Factory-level sensor calibration with certified reference standards
  • Firmware update to the latest stable release
  • Thermal paste replacement on heat-generating processors
  • Waterproofing re-certification (IP rating verification)
  • Full ballistic panel inspection and re-certification if approaching end of service life
